Eliminate blowholes & sand inclusions for Dalian castings

Blowholes and sand inclusions are common defects of Dalian castings. Blowholes are mostly caused by entrained or precipitated gas, while sand inclusions form when molding sand spalls and sand grains wash into the mold cavity. Both defects reduce casting strength and often lead to rejection after machining. To eliminate blowholes and sand inclusions for Dalian castings, full-process control is required covering sand management, mold technology, gating system, melting degassing, pouring operation, shakeout cleaning and inspection closed-loop, with targeted adjustments adapted to the humidity and sand-wind conditions of local foundry workshops.

Control of molding sand properties and mold making is the foundation for preventing sand inclusions in Dalian castings. Sand inclusions mainly stem from insufficient mold strength, sand peeling and sand erosion. Control the green compressive strength, permeability and clay content of molding sand. Excess clay content increases gas generation and raises the risk of sand lifting. Excessive moisture reduces mold strength and boosts gas evolution. Maintain stable sand mixing ratio and add binder as specified. Shape the mold gently; apply fillet transitions at corners, since sharp angles and thin sand layers are prone to spalling. Fully dry or air-dry molds and cores, and apply qualified uniform coating on the surface to reinforce the mold, prevent sand adhesion and block sand grain shedding. Some workshops in Dalian have high ambient humidity, so sand cores shall be stored with moisture protection to avoid damp-induced sand peeling. Blow loose sand out of the cavity before mold closing, and prevent sand scraping and falling during mold assembly.

Optimize the gating system to reduce sand erosion and air entrapment. Direct impingement of molten metal on sand walls during pouring easily erodes the mold and creates sand inclusions, while turbulent flow entrains air to form blowholes. Bottom gating or stepped gating is preferred to avoid direct impact on vertical mold surfaces. Set up slag traps and weirs at sprue and runner to block slag and sand grains from entering the cavity. Design proper cross-section for ingates to ensure steady flow and reduce turbulent air entrapment. Set up risers and vent slots at the highest points and dead corners of the cavity for gas discharge; keep vents unblocked with proper size to avoid metal run-out. For large and complex castings, simulate filling in advance to identify eddy and air entrapment zones and adjust gating layout.

Control melting, degassing and molten metal treatment to reduce precipitation blowholes at the source. Molten metal absorbs hydrogen during alloy melting, which precipitates to form blowholes after cooling. Strictly follow melting and degassing procedures: use refining agents and degassing rods for aluminum alloys; perform inoculation and deoxidation for cast steel and cast iron, and control melting temperature. Overheating intensifies gas absorption, while overly low temperature leads to poor fluidity, leaving no time for gas to float out. Keep furnace charges clean; rusty, oily and wet scraps shall be cleaned and dried beforehand, as moisture in scraps is a major source of gas generation. Sample and test before tapping to confirm qualified degassing before transferring for pouring. Preheat ladles thoroughly to avoid steam generated by moisture on ladle walls contacting high-temperature melt.

Standardize pouring procedures to lower risks of both blowholes and sand inclusions. For Dalian castings, align the ladle nozzle with the sprue and pour steadily at a constant rate without interruption or sudden surges. Excessively fast pouring severely impacts the mold and entraps air; too slow pouring causes early solidification of the melt surface, trapping gas inside to form blowholes. Maintain pouring temperature within the process range. Keep the sprue free from air entrapment during pouring, and skim the melt surface to prevent floating slag and sand grains from entering the cavity. Take protective measures in windy conditions to stop blown sand from entering the cavity and causing sand inclusions.

Manage sand cores, chills and mold closing details. Ensure unobstructed vent channels for sand cores; gas trapped inside cores will form blowholes on corresponding casting positions. Fix sand cores firmly with proper core support to prevent displacement, fracture and sand shedding under buoyancy during pouring. Remove rust, oil and dry the chills, as contaminants on chills will generate gas. Check sealing at parting lines during mold closing; excessive gaps cause metal run-out and sand falling. Fasten mold clamps properly to prevent mold lifting and sand leakage.

Defect review, inspection and continuous improvement. Shake out castings after sufficient cooling; premature shakeout causes rapid cooling and locks internal gas. Conduct sampling inspection by visual check, magnetic particle testing and other methods to distinguish blowholes and sand inclusions: blowholes have smooth inner walls, while sand inclusions have rough walls with embedded sand grains. Trace root causes once defects are found: clustered sand inclusions mainly relate to mold strength and erosion positions; batch blowholes focus on degassing, mold drying and vent slots. Record defect locations and batches, adjust sand formula, gating and melting parameters, and formalize corrective measures.

By stabilizing molding sand quality, optimizing gating systems against sand erosion, implementing melting degassing, ensuring cavity venting, adopting steady pouring and strengthening process inspection, Dalian foundries can effectively reduce blowhole and sand inclusion defects, lower rejection rate and meet requirements for subsequent machining and service.
